Where the numbers come from
Every rotor has a minimum thickness cast or stamped into the hat, usually marked MIN TH. That is the point at which the disc no longer has enough mass to absorb the heat of a hard stop without warping or cracking. It is a limit, not a target.
Below it the rotor is scrap. There is no machining it, no one more season. Heat capacity scales with mass, and a rotor under spec runs out of it exactly when you need it most.
Machining takes more than people expect
A lathe cuts both faces. Even a light cleanup pass removes around half a millimetre in total, and a rotor with real scoring needs more. So a disc has to sit at least a millimetre above the discard spec before machining is worth discussing.
Plenty of modern rotors leave the factory only a millimetre or two above their own discard spec. On those, machining was never an option and replacement is the only path. Measure before you pay a shop to try.
Measure in several places
Use a micrometer, not calipers, and take readings at four or five points around the disc roughly half an inch in from the outer edge. Rotors wear unevenly, and thickness variation is what you feel as a pulsing pedal. The thinnest reading is the one that counts.
Frequently asked questions
Can warped rotors be machined straight?
Sometimes, if there is enough material. What people call warping is usually thickness variation or uneven pad deposits rather than a bent disc. A cut removes both, but only if the rotor stays above the discard spec afterwards with margin to spare.
Do I have to replace rotors with every pad change?
No. Measure them. A rotor above the discard spec with a smooth even surface can take a new set of pads. Shops often replace them anyway because the labor is already committed and new rotors remove any doubt about pedal feel.
What happens if I run rotors below the minimum?
They lose the mass they need to absorb heat, so they run hotter, fade sooner, and become far more likely to crack. Thin rotors also flex under clamping load, which gives a long soft pedal.
Should rotors be replaced in pairs?
Yes, across an axle. Different rotor conditions side to side give uneven braking force, which pulls the car under hard stops. Front and rear are independent of each other.
