The EGR system reduces NOx emissions by routing a metered amount of exhaust gas back into the intake manifold, lowering combustion temperatures. Over time, carbon deposits clog EGR valves and passages, coolers develop internal leaks, and vacuum modulators lose their ability to regulate flow — all of which trigger check engine lights and driveability issues. Most EGR valves last 50,000–100,000 miles depending on duty cycle and fuel quality; diesel EGR coolers often fail earlier due to thermal stress.
